It sounds like a bad download or did not save correctly to the SD. I recently had to save all my folders on my sd to my pc, format and repartition the SD card then copy the folders back to my sd to get a rom to load.

Also i would not recommend having your phone connected to your pc via the usb cable during the flash.

If you can just tell me an alternative to a one hour transfer of files from phone to comp and vice versa- or is this the only way?

I used an sd to usb adapter but it is not much faster. After the process was complete, partitioned using the recommended recovery (or RA 2.3), selecting during the partition process 32mb-swap, 1024-ext2, remainder fat32 all was well.
Hope this helps.

Just get a card reader. It just took me 15 mins to copy 7 gigs to my computer and about the same copying the files back after my reformat and re-partition

Default Best means to unlock my replacement EVO 4G loaded with GB

I've been running Elite 3 in Froyo until a couple of weeks ago when my USB port finally gave up the ghost. I have a replacement plan through Best Buy so I took my EVO 4G in & when the replacement arrived it's loaded with GB.

I'm still thrilled with the EVO 4G. Still a great phone even if 2 years old & ES3 on Froyo still worked great.

So busy with our business that I never took the time until now to look at upgrading to ES4. HBOOT screen shows pink highlighted "*** LOCKED (OOW) ***". Don't mean to come across as lazy but business is SO busy and I'm down a tech so time is at a premium & I'm already suffering lack of sleep. I use the phone for my biz and can't afford for it to be down. You guys have a recommendation for safest and most efficient way to unlock & re-root so I can flash ES4?

I see a vid on Youtube for a process that takes about 20 minutes. If that's what I need to do, great but I'd rather go with something you guys endorse before I jump in and use just anybody's process.

I should have prefaced this by saying it was back in March 2011 since I rooted and ES3 was only ROM I ever flashed. Just liked it so much I saw no need to try anything else. I have searched xda forums last few days and read several of the guides and am in brain trainwreck mode trying to sort out all the information inundation about which is best process and recovery & so forth.
