Yes Odin said passed when the transfer was complete - from my understanding the first boot up is essential though. As soon as it passed there was a popup with USB errors and the phone went dead. Built a jig but didn't work - sent back to samsung so we'll see. Still wanting to make this work so any help in what might have gone wrong would be helpful. Is there a way to test if Kies is working properly and trouble shoot all the steps first without actually changing anything on the phone?

Kies works fine if odin recognizes your phone. Maybe you switch PDA & CSC files?I think its possible. Try it. You got nothing to lose. But i suggest to upgrade to XXLL2 firstly
Thanks. Handy works without any problems. The only reason for installing the kernel was the option to get CWR to make backups befor flashing other Roms like the JB one. I didn't see an advantage in upgrading to XXLL2. Perhaps i'm wrong.

Why not use SMS Backup+? It makes backup copy of all the SMS and the call log to your Gmail and then does automatically restore when needed. That's what I always do when I reset my phone or update Android. It's very usefull. There are also other alternatives.
Could you just say a little more about the need for a custom kernel, and recovery mode? I was thinking I could just flash your pre-rooted ROM (GB), and follow your guide in the first post and that was all. Now wondering if after that do I need to do anything else like use a custom kernel, CWM or can I just leave it as it is? Thanks for the advice...learning as we go.

If you want your phone to work without problems, keep GB until the JB update comes from kies/ota. If you want to do some risks (bluetooth maybe buggy, some features may not work correctly) try JB.

Great guide and advice, thank you I've now flashed the rooted stock GB ROM from the first post, and ready to go ahead with new kernel and CWM. I just wanted to ask which is recommended to be most bug free at this stage, (EX Kernel v1.7 for example), and will it be easy to flash the JB final when its released?

Yes, eX kernel v1.7 should work fine. And when JB final comes out, you can easily flash it with Odin.
That's great thanks. Now on the custom kernel. I was nervous of making a mistake typing out the text in the terminal, so I copied it to a text document on the pc, transferred it to the phone then copied and pasted into the terminal window. 'About Phone' shows the new kernel, are there any user tweaks I can make now?

I only got the phone this morning, so I'll use it a few days on stock, just to be sure everything is working before I void the warranty by updating the flash counter, ( I think so far it should be at zero by what I've done so far).
Thanks for all the help, I'll read up and probably wait for official JB now.

Instructions (Gingerbread)
- If you don't have Samsung Kies installed in your computer, download and install Samsung USB Drivers. Download Odin 3.07 (latest), too.
- Go to: http://www.sammobile.com/firmware/, type "I8160" in the search and download the firmware you want. Alternatively you can make/download a pre-rooted firmware from the second post if you want.
- Extract the firmware and you will get something like I8160XXLL2_I8160OXXLL2_HOME.tar.md5
- Make sure that you have at least 15% battery. Put your phone in Odin Mode. (Turn off your phone, and then press: volume down + home + power button simultaneously for 3-4 seconds)
- Open Odin 3.07, connect your phone and you will see an ID:COM box filled with blue at the top-left corner. (1st image)
- Tick 'PDA' click it to select the I8160*****_I8160******_HOME.tar.md5 file you extracted in step 3.
- Take a deep breath. Press 'Start'. The flashing process will take about 6 minutes.
- When you see a green box with 'PASS' at the top-left corner, then you can disconnect the phone's cable. (2nd image)
- Enjoy.

Notes:
Odin: Its the latest available version, slightly modified by me, so all other options & file download options except 'PDA' are deactivated for safety.
Firmware: Always update to the latest available so you have the more recent bugfixes, stability fixes and new features.
Upgrading with Odin, won't wipe your data & won't increase the flash counter.

PRE-ROOTED STOCK FIRMWARES
The following firmwares are completely stock, original firmwares, with only the addition of the 2 needed files, su binary and Superuser.apk.
(Explanation: The first one (su) is the 'root' itself, while the second is the app that allows or denies superuser permissions to other processes).
This does not have CWM recovery, or any modifications. You can add those later yourself, if you wish. This is just the Samsung rom, rooted. Nothing more.
If you have OXX csc in your firmware (most of central-eastern Europe does; you can check by typing *#1234# and looking at the CSC - I8160OXXxxx), feel free to flash it on top with Odin, it will not wipe your data.
You don't have to install stock firmware first and then this. You should install this directly. Its stock firmware + SuperSU
This does NOT trigger the flash counter!
- Unroot
If for some reason you don't want to be root anymore, (e.g. returning your phone for service or selling it), just go into the SuperSU app, go to settings, and press Full Unroot. That's it, no more root.
(Goes without saying: you should first remove any mods you did while rooted).
- Download

Flash Custom Kernel - Install CWM/TWRP Recovery
If you want to flash a custom kernel so you have CWM/TWRP recovery and then flash a rom, here is a simple, mini guide how to do it (after flashing the pre-rooted rom from the 2nd post, without increasing the flash counter.
- Download a custom kernel from here (eX Kernel) or here (Antsm's kernel). If you want a stock kernel with CWM and init.d support only go for the 2nd one.
- If it is a .tar file, extract it, if it has .tar.md5 extension, remove the .md5 first and then extract it until you get "kernel.bin.md5" or "kernel.bin" file.
- Copy the "kernel.bin.md5" file loose to your internal sdcard (phone's internal memory).
- Open Google Play and download Android Terminal Emulator.
- Open it and type:

su (grant Superuser permissions) dd if=/sdcard/[B]kernel.bin[/B].md5 of=/dev/block/mmcblk0p15 reboot - Done!
Reset Flash Counter - Bring back your Warranty
If for any reason you have flashed/rooted the phone with odin and you have a flash counter > 0, antsm did find a solution for you.
Just for the info:
- To manually reset "CUSTOM FLASH COUNTER", open the Terminal and type:
Code:su dd if=/dev/zero of=/dev/block/mmcblk0 bs=1 count=1 seek=3145732
Warning: The manually way is not recommended! If you do a typo, you can brick your phone!! Only for experienced users.
Head over to the original thread to download and install i8160_reset_ANT.zip file from the CWM/TWRP Recovery to reset the custom flash counter and current binary automatically.
For JB, download Triangle Away!43I downloaded the leaked jb firmware and installed it successfully on my ace 2.
But it is very unstable.
